Ok, I worked myself into a corner. I need a disk about .1" (2.5mm) in diameter. I have the Waldron sets, but there's nothing close to .1. Anyone have a trick or tool to suggest?

A circle template at Hobby lobby put over the size you want use a Straight pin or sewing needle in a pin vise and scribe it out.

they sell Metric and regular circles.

Or a paper punch that punches holes in paper is another but larger then 2.5 MM I think.

Another way is a set from Harbor freight that punches holes for gaskets but none that small off the top of my head.

A brass tube sharpened with a file long time on that one.

A lot of ways.

Hit a scrap book store they sell little hole punches but usually not the size you need.

A lot of ways to go but best to have more then one.

I usually make bigger discs with this device

No clue what it is called in English. But one of the cutters on the thing I have is 2,54mm which should work well for you... Put the Styrene on top of a piece of cardboard so the tool really cuts through the styrene and you end up with a nice disk in the size you want.

Yep - a respectable £7 in my local craft shop instead of £50 for a Waldron set! I use mine far more than I thought I would. (Even used it on leather once, but don't tell the modelling police!)

Thanks guys, somewhere in the camping stash I think that there is a leather punch set I'd forgotten about. May also check my brass rod stash and see if there's any thing close.

A drill bit could work as well. Granted it wouldn;t be much good for drilling after you modify it.

I started down that route, with the drill that I made the mating hole with. I was going to use the end of the drill as a punch, but it's conical and made a dent instead of a hole.

I know of folk who take a suitable bit of brass tube and sharpen the end for a crude punch...

You need to grind the one end flat.... but then you it the other one and the bit is dull, Unless you have another scrap/dull one.

Thought about part of that. I don't have much in the way of a grinder, just a Dremel tool. I tapped lightly on the point of the drill and realized that was not a great idea. Thought of drilling a hole into a small block of wood with the screw and then 'capping' the pointed end of the drill with the wood and hitting the block to drive the dull end thru the plastic. Hopefully the wood suffers and not the drill bit.

Mark,

Have you seen this post? i'm interested in the pogo electrical pins mentioned at the end of the second page.

You also might want to look at this how to article on KC-AMPS' site: Making Rivets.
